The trend towards ever smaller production batches has been apparent for several years. Customers also increasingly want company-specific information on the components and a broader colour spectrum. For this reason, ifw put together an internal team consisting of experts from toolmaking (ifw mould tec) and parts production (ifw kunststofftechnik). The assignment: to develop an automation solution to increase efficiency and make work easier for production staff in the manufacture of small and medium-sized batches. ifw Managing Director Gerald Neudeck: "Our goal was and is a technically simple, economically attractive and mature system that significantly increases efficiency."

Process-safe, simple, handling systems

The practical tests are carried out by ifw in its own plastics technology department. Specifically, in the contract manufacturing of fittings with diameters from 32 to 110 mm. Authorised signatory Christian Otte: "On the one hand, our new development automates the insertion of the seals into the fittings and takes over the leak test. On the other hand, it also applies EAN labels and places the fittings in the appropriate packaging size." Customers of ifw kunststofftechnik, says Otte, will benefit from a further shortening and flexibilization of delivery times as well as savings in warehousing, which ifw also offers as part of its obligatory 360° service.

The new three-man team under the leadership of CEO Gerald Neudeck attaches particular importance to the further optimization of customer benefits resulting from the combination of ifw kunststofftechnik and ifw mould tec. This is why they are investing specifically in automation and personnel as well as in the further expansion of research and development.

Alongside CEO Gerald Neudeck, two authorized signatories (Christian Otte, AIE and Ing. Harald Schicklgruber, MIB MBA) have been responsible since May this year for the continuous growth strategy that ifw has committed itself to. The focus here lies both in acquiring new customers and in expanding the offering for existing customers. And they consider themselves to be in an excellent position to do so, not only due to leading-edge technology. Furthermore, the customers will be offered additional benefits resulting from the unique combination of injection mould manufacturing (ifw mould tec) and injection-moulding contract production (ifw kunststofftechnik). CEO Gerald Neudeck: "Due to these synergy effects, we can offer our business partners even more attractive solutions to meet their broad range of needs."

Additional investment in automation and development

The ifw Group offers the entire development and production process for plastic products, as well as only parts thereof. Authorized signatory Harald Schicklgruber: "When a customer comes to us with a vision, we can develop the necessary moulds for them and, if necessary, take on component production in batches of any size and provide the corresponding logistics services. And we are equally happy to handle injection-moulding contract production orders with existing customer moulds as well. Everything is possible, all the way through to providing after-sales service for ifw and third-party moulds." In order to reinforce this positioning as a full-range supplier for all eventualities, the new management team is planning additional investments in research, as well as further automation in the two sister companies. Some of this is already underway.

ifw kunststofftechnik already manufactures an 8-cavity elbow fully automatically in large quantities. In addition, autonomous production planning is currently in the test phase. This will go live during the course of next year. Authorized signatory and co-proprietor Christian Otte emphasizes that no jobs will be lost due to this automation. Quite the opposite. "In spite of automation measures, we have already hired 10 percent more employees this year than last." The employment campaign at ifw is also justified by another fundamental decision that is leading to diversification of the product range. An injection mould system has been developed and optimised especially for high-temperature materials. Specific expertise is required in order to offer highest quality for exceptional plastics. The specialists at ifw are well aware of the particular requirements for injection moulds in handling high temperatures in plastics processing. With their latest generation of high-tech injection moulds, it has been possible to increase the longevity and quality of the mould and consequently of the moulded parts as well. It was also possible to organise the setup and injection processes remarkably efficiently. Particular importance was attached to highest precision in the repetition rates and outstanding flexibility in the production of articles from high-temperature materials. This has allowed, for example, fitting sizes of Ø 16 to 32 mm to be produced in a master-mould solution through the simplest of changes. This is setting completely new standards in the industry!

The field of research and development is particularly important for the entire ifw Group. Not only in developing new product concepts and making existing processes more efficient, but also in facilitating the company's long-term prosperity in the international marketplace. Practically oriented implementation is ensured through very close collaboration between our Design Engineering and Production departments and the Technical Centre. At the same time, use of new technologies, materials and processes has resulted in redefinition of the limits of feasibility.

At the same time, we have succeeded in extending and expediting the competence of our R&D department – founded in 2007 – in the field of multi-component injection moulding. In order or keep the cost-effectiveness of moulds as high as possible, we subject them to constant further development so as to make them even more effective and easy to maintain. Use of simulations in realistic production conditions allows processes to be analysed and improved before actual production starts. Manufacturing of moulds can therefore take place very quickly and effectively with very little need for rework.

Master moulds

Various mould inserts can be exchanged in a master mould, allowing it to be used for manufacturing different articles. The modular design of this mould system leads to a reduction in production costs and to further increases in your production efficiency.

Large-scale moulds

Multi-component injection moulding technology is used to increase the functionality of parts and minimise the number of necessary operations. We have developed innovative mould systems that allow fittings and other parts with integrated seals to be manufactured in the multi-component process.

Resource-efficient moulds

Highly efficient and powerful. In addition to first-class product quality, our SE multi-cavity mould systems (SE= Smart Ejection concept) offer twice the output in almost the same cycle time, with power savings of up to 40! percent.

Specifically, this is a technology that is much more compact than conventional moulds and can therefore run on smaller machines, consuming less space and energy.

We also offer time-efficient and less material- and energy-intensive solutions in the customized 2K area for e.g. the sanitary and ventilation sector. As an example, you can see a mould above that has saved several operations compared to conventional manufacturing (center image).

Our moulding system specifically designed for high temperature materials, is outside the industry standard. With the latest generation of the high-tech mould, an increase in longevity, quality, but also a striking reduction in energy costs for heating the mould could be achieved.

Our 50 years of experience in mould-making together with excellent knowledge of the market are the ideal basis for advising you professionally and comprehensively.

Consultation begins in discussions with our Sales team, the Product Development and Design Engineering departments. It is tailored to the individual customer requirements. Consequently, our services also include consultation with regard to optimum materials and ideal product design.

Our experienced design engineers work with state-of-the-art CAD systems to develop perfect moulds. Moldflow simulations and, if required, strength calculations (finite element) are conducted in order to design the optimum mould for our customers. At the customer's request, we can also use leading edge technologies to produce prototypes (rapid prototyping).

ifw moulds help you to manufacture your products efficiently and cost-effectively. We are pleased to advise you with regard to optimum machine design and selection of the ideal number of cavities. Naturally, we also advise and support our customers in the design of complete production facilities.

Product design and development

Alongside production of injection moulds, ifw can provide all the necessary product development and product design for injection-moulded components. The component requirements are compiled in consultation with the customer.

ifw takes responsibility for the entire component development process through to first series production. This ensures product design suitable for plastics. Material accumulation and the consequent unnecessary increase in cycle time can be avoided. Optimum component filling is verified by means of Moldflow simulation. Component function can be checked on prototypes produced with our in-house 3D printer.

However, ifw can also assist in selecting the injection-moulding materials. Very much experience in the processing of materials in our lab and ifw kunststofftechnik and close cooperation with the material manufacturers, ensures the correct selection of plastics.

Even when the customer specifies geometries, ifw checks whether component optimisations are possible. While maintaining component functionality, the cost-effectiveness of production can often be significantly improved by the slightest of changes. The resulting savings over the entire mould service life can be huge.

Moldflow simulations

In order to obtain the most detailed information possible in advance, ifw employs the Moldflow-Insight module. This examines injection situations, analyses pressures and optimises cooling.

The in-mould simulations allow degassing points to be defined as early as the design phase. Simulation of shrinkage and warpage significantly simplifies mould dimensioning. Even core displacements and stresses in the mould during the injection moulding process can be simulated.

Mould breakage and resulting cost-intensive production outages can be avoided in advance with appropriate diagnostics.

Design by means of Moldflow allows initial samples to be produced more quickly and rework to be reduced to a minimum. In turn, this allows mould lead times to be significantly decreased.

Conclusion: The cost-effectiveness of moulds can be improved significantly using the optimum process parameters determined in advance and by adapting cooling to the simulation results.

Rapid prototyping

Components are produced by 3D printing to test their functionality in advance. This allows assembly operations to be verified and simple function tests to be conducted.

Thanks to production of an actual component, decisions can be made in advance as to how this component needs to be changed for it to fulfil its function in practice.

To gain initial insights into the function of tool elements, various tool components are also produced by 3D printing in order to test the motion sequences as quickly as possible for their functionality. 

ifw offers the production of components by 3D printing as a service. Elements with dimensions of up to 254 x 254 x 305 mm can be printed in an FDM process. Different colours of ABS material are available for this purpose.

In-house technical centre

In our technical centre, moulds are tested and fine-tuned for production. The centre is equipped for this purpose with state-of-the-art injection moulding machines of up to 1300 tonnes. If needs be, we also have access to machines between 40 and 3200 t at our sister company ifw kunststofftechnik GmbH.

Training courses

ifw offers the opportunity to attend test runs and see moulds being used in production. This allows us to assist customers in maintaining the moulds and making alterations, e.g. other dimensions, on the actual injection moulding machine. We also offer our customers on-site commissioning, wherever in the world that site may be.

In order to assure our customers smooth production over the long term, we consider it absolutely essential to provide comprehensive after-sales service. This service is not restricted to ifw moulds. Injection moulds from renowned third-party manufacturers can also be repaired, modified, or completely overhauled.

  • When new ifw moulds are delivered, they are accompanied with comprehensive documentation as well as an operation and maintenance manual.
    Customers can easily reorder spare parts based on the assembly drawing. These parts are manufactured at ifw and adapted on site by ifw service engineers. Larger moulds are returned to ifw for repairs.
  • ifw standard parts (in stock) – short delivery times!
  • moulds are inspected, serviced, and cleaned as necessary. On request, the technical condition can be assessed after a longer production run and the mould prepared for the next production interval.
  • Repairs are carried out using state-of-the-art technical methods and machines. We conduct mould part measurements, reverse engineering into CAD, machining operations through to sampling, and technical process optimisation.

  • Enhancements and mould optimisations with mechanical changes can be performed at any time. Engraving changes, additional or changed texture inserts, and the insertion of such items as shot counters and date markers can also be carried out.
  • Resolution of production disruption is discussed and clarified with our ifw service engineers over the phone. If necessary, we dispatch engineers to our customers anywhere in the world.
  • Worldwide engineer deployment also for process optimisation.
  • Education and training, both at ifw and on customer premises.
  • Organisation of injection moulding contract work for 0-series, small series through to transition into series operation at ifw or customer production.

Wastewater systems

In the field of wastewater disposal, the advantages of ifw moulds come into their own. With tried-and-tested mould details (some of them patented) and outstanding mould systems, ifw has established a name for itself in the industry as the number one full-range supplier in the field of wastewater.

Domestic drains

The aim of wastewater disposal in buildings is to drain away water safely with a minimum of noise. ifw moulds for the production of domestic drain fittings provide ideal conditions for meeting and exceeding these requirements. 

Perfect customer-specific design, highest levels of precision and the third generation ifw's ingenious collapsible core system ensure burr-less seal seating and excellent reliability. High-grade materials are characterised by particularly low levels of wear and provide great benefits thanks to consistently high production quality.

Applications

The moulds are used for fittings ranging in diameter from 25 to 315 mm and for plug-in, adhesive-bonded or threaded connections. Silicone, EPDM or TPE seals are used in the plug-in connections. The range of parts includes elbows, branches, plugs, cleaning pipes, sockets and many more.

Materials

The materials used for domestic drains are primarily PVC, PE, PP, ABS and filled plastics for increased noise protection.

We provide a modular ifw system especially for sewer applications, which allows a variety of different fittings to be produced cost-effectively with one mould.

The fitting moulds are made for smooth wall pipe, corrugated and composite pipe systems up to over 1000 mm in diameter and used for plug-in, adhesive-bonded or threaded connections. The precise ifw collapsible core system made of high-grade steel ensures durability and outstanding pressure resistance. The range of parts includes elbows, branches, sockets, cleaning pipes, reducers, connectors and many more. We also supply complete manhole systems up to over 1000 mm in diameter, consisting of shaft cones, rings, bottoms and other parts.

The materials used for sewer systems are primarily PVC, PE, PP and fibre-reinforced plastics for increased strength.

Roof drains

Reliable draining of rainwater from buildings protects them from moisture damage which can sometimes even be hazardous to health. A leak-tight pipe system helps to keep the masonry dry, conserves resources and allows rainwater to be used cost-effectively. Thanks to high-precision ifw moulds, plastic fittings impress with their ease of use, excellent leak-tightness at the joints and extreme weather resistance.

Applications

The fitting moulds are made for round, semicircular and rectangular versions ranging in diameter from 50 to over 200 mm and used for plug-in or adhesive-bonded connections. The range of parts includes  flat-roof drains, gutter brackets, connectors, drains, corners and bases, pipe bends, reductions, leaf guards, pipe clips, cleaning parts and many more.

The materials used for roof drainage are primarily PVC, PE, PP, ABS and fibre-reinforced plastics for increased strength.

Manhole Systems

ifw manholes are particularly important parts of a safe sewer system and are used for inspection, ventilation and maintenance.

Thanks to high-precision ifw moulds featuring the patented ifw collapsible core system, plastic manhole systems impress with cost-effectiveness, durability, excellent leak-tightness and high mechanical strength. We supply moulds for building complete manhole systems for domestic applications, such as man-entry sewers, water-meter shafts, cable ducts and pump chamber.

Applications

The fitting moulds are made for smooth wall pipe, corrugated and composite pipe systems up to over 1000 mm in diameter and used for plug-in, adhesive-bonded or welded connections. The range of parts includes complete manhole systems consisting of cones, rings, bottoms and other parts. The special ifw system enables you to build a complete manhole system using very few moulds. By replacing individual components or changing injection moulding cores, different variations in terms of geometry, diameter and angle can be produced very easily.

The materials used for ifw manhole systems are primarily PVC, PE, PP and fibre-reinforced plastics for increased strength.

We provide you with everything from a single source – manufacturing consultancy, mouldmaking and commissioning. Our injection moulds are available with all the automation technology (removal and handling). You can increase production efficiency and reduce production costs.

Water supply

Modern water supply systems convey water reliably and losslessly from the source to the application area. An adequate and reliable supply of hot water, both for heating and for sanitary facilities, is also very important.

For the drinking water supply, we only use special plastics approved for direct contact with drinking water, such as polypropylene (PP) and polyethylene (PE).

Particular requirements are made of the material used for hot water supply pipes, as it not only has to comply with strict hygiene standards, but also withstand high temperatures. Consequently, polyphenylsulfone (PPSU) is often used due to its high temperature stability. This however also means special processing requirements for the injection moulding process.
With our long-standing experience and the aid of Moldflow simulations, we can produce optimum designs for the gating system and its geometry without affecting the material, for example with excessive shear. Optionally, hot runners can be integrated into the injection moulds, which ensure efficient material feed and save material, particularly in the case of PE.

On request, ifw also supports production processes with regular inspections, both before and during series production. The material tests include DSC analysis, MFR determination, tensile tests and part tests, such as time to failure under internal pressure. They are conducted in-house in accordance with various standards (e.g. ISO EN 1167, ASTM D1598/99) that form the basis for approvals by ÖVGW (the Austrian Gas and Water Association).

Exhaust systems

Modern condensing boiler systems make completely new demands of the exhaust system. Excellent gas tightness alone is not sufficient for these systems. The pipes must also be leak-tight and resistant to condensates, some of which are corrosive.

Due to the low exhaust gas temperatures, drain systems made of plastic are the ideal choice. We supply high-tech moulds, tailor-made for this application area. They are optimised for processing special plastic materials, such as modified flame-retardant PP, PPS and PVDF.

The range of parts includes boiler flue connections, adaptors, elbows, inspection bends, inspection tees, condensate drains, sleeves, roof outlets, chimney and duct covers, spacers, sealing covers and many more.

At the same time, we can also offer you high-quality parts production at ifw kunststofftechnik. In order to ensure compliance with the strict quality standards concerning long-term leak-tightness of fittings, we regularly conduct relevant tests in our in-house test laboratory.

Gas supply

A safe, reliable supply of natural gas is a key factor in economic and municipal development. Consequently, high molecular weight polyethylene (HMWPE) is used for manufacturing gas supply fittings.

The moulds are made for fittings ranging in diameter from 16 to 630 mm and used for socket, butt and electrofusion welding. The range of parts includes elbows, tees, branches, sockets, reducers, end caps, stub ends, connectors, weld saddles and many more.

In addition , the special ifw modular assembly system allows you to manufacture complete article groups in one master mould. The modular design of this mould system leads to a reduction in production costs and to further increases in your production efficiency.

A healthy indoor environment with fresh, oxygen-rich air is of vital importance for personal well-being. At the same time, regulation of the humidity plays a major role in preventing health hazards and damage to the fabric of the building.

Perfect design and high-grade materials, such as PE, PP and PPS, guarantee durable, low-maintenance moulds for your production facilities. For critical environments, such as clean rooms, special materials such as PVDF are used. ifw kunststofftechnik GmbH, based in Micheldorf, Austria, is a 100% subsidiary of ifw Manfred Otte GmbH. We manufacture custom components from plastics for the widest variety of application areas in the construction, automotive, logistics and furniture industries. Our long-standing competence in the production of plastic parts combined with ifw mould tec's expertise in manufacturing precision moulds provide the perfect basis for an all-round service for our customers

Together with our customers, we define tailor-made quality standards in order to ensure the application-related functionality of components. Our laboratory is equipped with state-of-the-art testing instruments for high standards of quality assurance in accordance with ISO 9001 and ISO 14001. We provide a comprehensive range of services – from professional mould maintenance through to mass production, packaging and labelling. In a facility with more than 8000 m² of storage space, we store customer products until they are delivered on schedule.

The company is particularly proficient in the production of fittings for supplying and disposing of water and for discharging flue gases.

    With an export quota of around 95 percent, ifw kunststofftechnik is one of the world's most sought-after specialists in the production of custom plastic components for the widest variety of applications and industries.
  • Workforce: 55 skilled workers
    Around 55 employees work at the internationally active company's head office in the Austrian town of Micheldorf.
  • Production: approx. 10 million plastic parts per annum
    Annual capacity for the production of high-quality, customer-specific plastic parts has meanwhile increased to around 10 million.

Machinery

Our machine pool consists of 20 injection moulding machines on which we produce components with the highest levels of precision for our customers. Our machines feature clamping forces ranging from 120 to 3200 tonnes. This is a major reason why we are ideally prepared for the requirements of our customers.

At the same time, our product range extends from components weighing only a few grams to plastic parts weighing more than 50 kg. A state-of-the-art material preparation and drying plant provides the perfect basis for high-quality production.

Small, medium & large series

The flexibility of ifw kunststofftechnik not only allows it to produce tailor-made components, but also to react individually to specific requirements for numbers of parts. This assists you with your planning and is one of our particular strengths.

Flexibility and concentration on our customers' key requirements is very important for us. As a result, we can offer production quantities extending from small series of 100 components to large series of 1,000,000 parts. This is made possible by customer-specific planning in our in-house production department.

Specialisation in large components

The service offered by ifw kunststofftechnik is comprehensive – alongside manufacturing tailor-made components for our customers, we can also provide them with support, for example in technically correct maintenance of their own moulds.

ifw kunststofftechnik is exceptionally well-equipped for the production of components weighing more than 10 kg. At the same time, we offer a comprehensive service – from technically correct maintenance of large moulds through to packaging and storage of injection-moulded parts. A service that corresponds to the wide-ranging requirements of our customers and is happily made use of.

For example, we have also developed loading systems, wheelbarrow bodies and many custom-produced parts for our customers.

Materials to be processed

Special requirements demand tailor-made solutions. The requirements made of the material are as different and wide-ranging as the tasks faced in the manufacturing of products and their applications.

Current series parts are manufactured, for example, from PP, PVC, PE, ABS, POM, PVDF, PPSU, PA – depending on requirements with different glass fibre fill levels.

Nevertheless, in order to continuously ensure that the granulate employed meets our strict quality standards, we regularly test the tensile and compressive strength of the material.

Service

Flexibility and short response times through to delivery

One of our greatest strengths is rapid processing and flexible production control. Every product and every customer has their own individual requirements, upon which the entire production sequence is optimally and individually defined.

Should components be stored or only made to order? In the event of an urgent requirement, we swiftly check all available resources in order to assist you as quickly as possible.

Quality assurance

Our laboratory is equipped with state-of-the-art testing instruments for high standards of quality assurance in accordance with ISO 9001 and ISO 14001. Together with our customers, we define tailor-made quality standards in order to ensure the application-related functionality of components.

A variety of tests can be conducted on site:

  • Thermal analyses DSC, OIT
  • Melt flow index MFI (MFR)
  • Tensile strength, modulus of elasticity, etc.
  • Residual moisture measurement


  • Warm storage
  • Hardness testing to Shore A, D
  • Colour measurements
  • Pressure testing of pipes and pipework parts up to 100 bar

Logistics support and storage facilities

We store our customers' products in a facility with 8000 m² of storage space until they are delivered on schedule. Flexible stock-keeping according to agreed min./max. limits ensures rapid availability of ordered parts for our customers.

Assembly

In a hall intended specifically for this purpose, ifw kunststofftechnik carries out assembly work for its customers. The facility is equipped with an ultrasound welding system for production and assembly tasks.

Mould repairs and alterations

The close collaboration between ifw kunststofftechnik and ifw mould tec allows any changes to the mould – and any necessary repairs – to be carried out very quickly. Two on-site tool control rooms ensure optimum maintenance and storage of customers' own moulds during the production phase.
